What PPE is required when testing post tension cables?
Testing and stressing post-tension cables must be treated as a high-risk stored-energy operation. Before work begins, complete and document a task-specific hazard assessment, identify physical hazards such as flying particles, falling objects, pinch/crush points, noise, fall exposure, moving equipment, and any chemical or electrical hazards, and apply engineering or administrative controls before relying on PPE. Employees must be trained on what PPE is necessary, when it must be worn, its limitations, care, maintenance, and replacement, and supervisors should enforce PPE use. [1] [1] [4] [4]
Minimum PPE for post-tension cable testing and stressing should be selected from the hazard assessment and site rules, but typically includes:
- Hard hat for overhead, falling-object, and impact hazards
- Safety glasses with side shields at all times in the work zone
- Face shield in addition to safety glasses where there is risk of flying particles, strand wires, chips, or sudden release of components
- Cut-resistant or task-appropriate work gloves that fit properly
- Safety-toe boots with slip-resistant soles; use puncture-resistant soles or metatarsal protection if site conditions warrant
- High-visibility vest/shirt/jacket when working near moving vehicles or mobile equipment
- Hearing protection where hydraulic pumps, saws, impact tools, or other equipment create high noise
- Fall protection when accessing elevated stressing locations or edges, if required by the fall hazard assessment

A tendon, anchorage, coupler, jack, hose, fitting, wedge, or strand tail can fail suddenly and release energy violently. Use only calibrated jacks, gauges, pumps, hoses, and fittings rated for the intended pressure; verify anchorage compatibility; keep all body parts out of the direct line of pull and away from strand tails, jack heads, and anchorage ends; never stand behind, in front of, or directly beside a loaded tendon where recoil or projectile hazards exist; and increase load in a controlled manner under a written stressing/test procedure. Stop work immediately if there is unusual movement, wire breakage, slipping wedges, damaged hardware, pressure loss, misalignment, or unexpected elongation. [2] [7] [9]
Exclusion zone and access control precautions:
- Establish a clearly marked exclusion zone around both stressing ends and along any area where a failed tendon or component could recoil, whip, or eject fragments
- Allow only essential, trained personnel inside the exclusion zone during loading, testing, or detensioning
- Use barricades, danger tape, cones, or rigid barriers as appropriate, and post a spotter or competent person to control entry
- Do not permit anyone under suspended loads, beneath elevated work platforms, or in line with jacks, couplers, or strand tails
- If vehicles or other site traffic are nearby, maintain traffic control and require high-visibility garments
[3] [5] [10] Inspection should occur before each shift and before each stressing/test sequence. Inspect PPE for damage and remove worn or damaged items from service. Inspect hard hats for dents, cracks, or deterioration; inspect eye and face protection for scratches or damage; verify gloves and boots are suitable for the task; and confirm fall protection equipment is serviceable if used. Also inspect the work setup: tendon identification, stressing sequence, anchorage seating, wedges, couplers, jack alignment, hose routing, gauge condition, pump operation, reaction points, access platforms, housekeeping, and communication methods. Material handling equipment and mechanized equipment used to support the operation should be inspected daily or prior to use. [1] [1] [8] [3]
From an OSHA/site-compliance standpoint, employers should provide required PPE at no cost when it is used to comply with OSHA standards, except for limited exceptions such as certain nonspecialty safety-toe footwear or nonspecialty prescription safety eyewear when allowed off-site. For post-tension testing, employer-paid PPE commonly includes hard hats, non-prescription eye protection, goggles, face shields, hearing protection, high-visibility garments when required, gloves when they function as PPE, respirators if needed, and fall protection. Site-specific requirements may add items such as long sleeves, cut-resistant sleeves, FR clothing, or specialty face/neck protection based on the hazard assessment. [6] [5] [3]
A practical safe-work approach for post-tension cable testing is: perform and document the hazard assessment; verify the stressing procedure and equipment ratings; inspect PPE and tools; brief the crew on roles, signals, emergency stop criteria, and exclusion zones; isolate the area; wear the required PPE; load and unload tendons gradually and from protected positions; keep nonessential personnel out; and stop immediately for any abnormal condition. Because post-tension systems contain significant stored energy, only trained and authorized personnel should conduct testing or stressing, and all work must follow the project engineer's procedure, manufacturer instructions, OSHA requirements, and the site's written safety rules.
